The 800 certainly does look more agreeable and restrained alongside those 16 plate Mercs. I don't say that because I'm biased toward the old Rover either. Car design today has become too common place among all manufacturers be that premium or low end. What you get is largely the German premium brands competing with each other and their designs get more overstated, or some might say crude or vulgar. Though I would have a new Merc over any other German premium brands - if somebody offered me one!

The old Rover has been sat idle since last year but finally got some time to get back on it.
The exhaust manifold looks horrible, quotes of £1500 for a custom manifold made it difficult to justify so going to have a go at adapting a £200 Nissan manifold to fit the Rover.

Everything removed. Looks like plenty of space but the downpipe routing might be the most difficult area. Those with a keen eye might notice the already modified front engine mount to allow clearance for the bigger turbo

This is the Nissan manifold (forgot to take a picture before I cut it up)

So I cut the excess flange away leaving plenty of metal around the pipe to allow for some manipulation and to space it out from the cylinder head.

It will need a bit of work to get it lined up but sizing and shape is quite close.

The flange isnt perfect either and needs a bit of work to match the ports

Using exhaust clamps, threaded rod and mole grips pulled it pretty much into position and tacked it together

It will need a bit of tidying up with a burr but the match is quite good.
The original manifold transition from flange to primary is pretty poor on 2 of the pipes and might need a bit of work, guess that is why they are £200 and not £1500

Test fit is promising but as you can see the turbo sits to far forward due to the angle of the outlet flange.

Bonnet clearance is good, but it will need heat shields to protect the bonnet and the radiator top hose to thermostat.

Next task is to cut the outlet off and refit at a better angle.

Great work there Jim! A thought on the rad - could you use some sort of plates and pegs to shift it forwards? Hole in one end for the pegs on the rad and pegs the other end to sit in the existing holes.
Simple and hopefully effective! Obviously need to extend the rad hoses a bit but there are many ways of doing that.

Thanks Dave, I did look at that but the pictures dont really show how far forward it is and the angle into the turbo is to sharp, I might also be able to get a bit more space for the 3" downpipe putting the turbo nearer the block with a slight twist.

Haha thought about that also but intercooler, oil cooler and PAS cooler in front of the rad.
The downpipe is going to be difficult to route so the main reason to move the turbo is for that.

Got some time at the weekend to get back on the exhaust conversion then ran out of gas so partial update and another problem.

I am new to TIG welding and not an experienced welder so it is not pretty and I made what must be a basic mistake not anticipating the warpage caused by the heat even to a 12mm thick stainless steel plate. I now clamp it all to a thick steel bar when welding, this seems to have prevented any more distortion. Once finished it will need a skim.

Close up of my chunky welds, any constructive comments welcome. I know the first attempt amperage was to low (far right) and I move the weld pool to slowly but I am doing short welds now to keep the heat down.

Better than my efforts with TIG Jim! Or are you using MIG?

The big trick is as you've found - short welds, leave it to cool then another short weld further round, repeat until you've got it all the way round. Pain in the bum doing it that way but it's the only way. :wink: :D

Yes TIG Dave, access is tricky too with the torch and feeding the rod in from another angle. When you see an experienced welder in action it is art, how they get them so neat I dont know, takes an experienced steady hand.
