I went through 3 sets of shock absorbers and multiple spring combinations before I finally found the "sweet spot" after 6 years! :lol:

Good rubber helps too - I've never skimped on tyres or brakes, stop and turn first before making it go faster 8)

TLDR version:

TPS was incorrect 5-0V not 0-5V type
Quick bit of angle grinder flap disc to the lugs on the TPS and it plugs in "backwards"
Ovaled the mounting holes to set TPS to correct closed throttle voltage

List so far of stuff to fix/found out in no particular order:

Engine has been apart - crosshatching done by hand with a 3 stone hone over corrosion in the bores (still visible)
Head has been off, vapour blasted and valves lapped in agressively by hand
Been run on a lot of 95 octane E10 by the looks of the crap on all the valves (borescope is a wonderful thing)
Compression ok at 180, 185, 180, 190
I didn't brave doing a leakdown test as i didn't want to be upset
Oil leaks galore, poor thing makes the Exxon Valdez look like a minor driveway oppsie
PAS cooler is about to explode it's so rusty
All front bushes apart from the polybushes are toast
Front subframe cross brace thingy / speed bump detection device is missing a bolt and one's crossthreaded and half hanging out
Front upper ball joint boot is toast
Steering rack has major up/down play on the driver's side
Inner track rod driver's side has play
PAS line leaking
Gearbox linkage mounting bush is basically non existent
All the brakes need stripping and going through, new discs and pads and probably calliper rebuilds all round
Rear trailing arm bushes are soft
rear brake lines are scarily corroded
Fuel filler neck is somehow not leaking but will need a new one welding up soon
One mismatched Chinese tyre (the rest are Pirellis) Whoever fitted it destroyed the paint on the rim :(
Front bumper is held on with hopes and dreams
NS headlight missing a mounting screw
Headlight adjusters don't work
Expansion tank cracked (but of course)
AIRCON WORKS! :D
Interior is showing it's age a lot, needs a thorough clean and lots of little bits of trim reattaching
Some interior bulbs need replacing back for green ones
Haven't testing my radio yet to see if it still works on AUX in
Paintwork....oh boy....
So the respray was done in a rush with incorrect prep, the paint's coming off in droves and corosion is coming straight back through it. Half the reason it looks as bad as it does - the rest is years of mud in the arches not being cleaned out regularly (ditto fuel filler neck)
Front wings actually have paint coming off with an air line
Lots of this was me years ago with rattle cans so I'm not really that surprised!
It will eventually need a full respray to bring it back into former glory but that's some time away yet.

I do have a bone to pick with whichever bleeping K*******y thought fibreglass body filler over the drain hole on the drivers side sill end would go well :x :x :x
Left me a bit of welding to do that was totally unnecessary had they just done it properly.
The side I repaired years ago in a rush is still solid and crot free as the day I did it, only been compromised by a lash of paint over the top of everything with no prep so it's just been allowed to creep all around the edges.
On the note of certain horse riding individuals whoever jacks up an 800 NOT ON THE JACKING POINTS deserves a Darwin award IMHO.

Lots to do, lots to keep me entertained in the evenings after work. All good fun!

Looking forward to getting the old girl going again right!

Interesting diagnosis! Strange how it would still sort of drive with the "wrong" TPS?
We haven't had the engine apart, so don't know when that happened. Looks like my classic friendly garage who changed the sump my have been a bit rustic on the old girl!
You should have taken the spares turbo coupe as well for a bit of boost for TGM!

Ooooh boy is part hunting fun for these these days!

After a lot of searching, part number cross referencing and raiding the Honda parts bin I have finally sussed brakes all round for it.

Guess who forgot he put 285mm callipers & carriers on it years ago? :oops:

Going by the service history it's not had brake discs since I had it. Certainly looks like it.

Handy Dandy Mintex Brake Book - if I can't buy decent branded discs I can just give these to my Rally supplier and have them machine some bespoke ones for me (benefit of being basically a Honda/VW PCD & fitment is most disc blanks cover many applications)

Found more sadness when trying to suss why my boot light doesn't work - can't rightfully remember if this was me in a rush fixing it one day when towing or if all my fancy trailer electrics died and someone removed it. Added to the list.


Gaskets set via my supplier and a steering rack off eBay. The rest is pretty much just shelf items or normal service bits which I'll worry about later. :lol:

Excellent news on finding the engine problem and being able to sort it. I note your list of issues and I shall be watching to see how you get on. Mentioning the sourcing of parts etc is a great asset to those that follow.

I'll stick my opinion in; unless you really want to rebuild, you can just buy brand new standard rear callipers for not much more than many rebuild kits cost. I went down the rear rebuild path only to find them so corroded after cleaning it was a waste of time.

However, I'm guessing your knowledge and abilities far surpass mine.

While I could just whack a pair of new MGTF rear calipers on it, these aren't leaking or showing signs of issues, it's more the peace of mind knowing all 4 are sorted. If they turn out to be knackered then yes I'll probably just grab a pair of calipers.

Parts list wise, it's been fun while also frustrating. Pleased to know my industry contacts can sort stuff out like steering rack refurbishment and driveshafts. The sad part is finding things like typical service parts like discs, pads and suspension components are all but NLA.

For example all the front suspension bushes are going to have to be polybushed as I have no other option. Not my first choice by far but it is what it is at this point!

It's knowing those sort of people that is so important and you being in the trade are already at an advantage. For the rest of us it's trying to find anybody with the knowledge or even the desire to help out. :(

In that vein, if anybody can suggest or recommend an organisation to look at my T16 turbo who's based somewhere in the North of England, I'd be grateful. Is Yorkshire Restorations a starting point? Perhaps it'd be polite to reply in my thread to avoid hijacking this one. :wink:

But certainly sharing information on parts and processes, even what we're doing on our cars, is why this forum is so good.

Definitely not recommend Yorkshire Restorations. They cock up a lot of cars (wedding restos, look good for 12 months then the patches fall out)

What needs doing on the turbo one? Happy to take it on I've got space in December and a man with a P38 and Covered trailer :wink:
